I in the process of setting up a merchant account and if I do with a Canadian bank I'm looking at around 6% per transaction - were as if I do it through a US bank I'm told it will be 2.39% - far better!
Ok getting a Us personal account is easy, but that won't help with merchant account. What is the process to setup a US corporate account so I can apply for my merchant account.
Does anybody have experience with this? Can anyone tell me what exactly I will need to make this all happen?

I was in the same situation as you about a year ago. I found one company that could help me out.
They're called PayNet Merchant Services.
I spoke with a guy called Clinton Baller, he's the owner of the company.
The reason why they're able to setup a Canadian Merchant with an American Merchant Account is because they deal with a bank called Harris Bank who is owned by, or owns the Bank of Montreal (the canadian connection).
They use Authorize.net as their gateway, and you can accept Visa, MasterCard and American Express. They also help you setup your U.S Checking Account.

I will take a look at those though - although the first one opened up a JS box when I loaded the site wich is a MAJOR turn off - especially when dealing with this kind of thing. We'll see what I can come up with.
