Unless you are running out of disk space or you are limited to the amount of disk space, like if you are on a network, I don't see any reason why the size would matter. I can load my log into the XP notepad, like 10 meg, and save it without a problem. If you are running Win32 or 95, there may be reasons why you cannot save it. What OS?

What does the error say? I can't tell you how many times I've seen errors that would indicate problem X, when the problem was actually problem Y.
Example, a call to a DLL where a string may be passed, and the string is longer than the receiving routing expects it to be would cause this problem. However, IE would not cause this problem that I know of, unless something else is wrong like a corrupted DLL.
Start by running scandisk to see if everything is OK there.

Check the log, it should tell you which routine it is failing in. Also, Dr. Watson will allow you to trap the stack to see the entire process that is failing.
