I constantly struggle with font size and keeping content above the fold.

I did too up until recently when working with some new 3 column source ordered fluid designs. I made all the static navigation and visual stuff fixed. Everything that the visitor is there for, the primary content, is set at 100%/140% on the containment <div>. It makes things a whole lot easier in making the transition to 100% fluid.
